Plate-shaped, rigid and shear-resistant elements have a high application potential in structural lightweight steel construction. So-called cusp plates - with reinforcing, geometrically arranged secondary mould elements driven out of flat plates - offer a wide range of new possibilities, especially in composite structures. The aim of this research project was to use innovative hydrostatic sheet metal forming to produce new types of cusp shapes from different materials that could not previously be produced conventionally and to test them in lightweight steel composites. On the basis of FEM calculations, combined with practical tests, the forming processes were investigated using the principle of hydrostatic, geometrically non-linear stretching and stretch-forming of different sheet types and cusp shapes.
Economical production methods were developed for the production of cusp plates under series conditions. Various thermal and mechanical joining techniques were tested for the production of composite structures and application-related selection criteria were developed. With the help of component tests on various composite structures, mechanical-technological properties were determined and the basis for the development of design rules for the optimum design of the cusps and their arrangement was worked out. Various practical cusp shapes and lightweight steel composite structures are used to provide suggestions for a wide range of design and constructional applications. The investigations show that cusp plates offer particular advantages for the manufacture of sandwich panels if the cusps are suitably designed and arranged in composite structures. Due to the self-supporting properties of interlocking cusps, very light and rigid constructions are possible with bar-shaped and flat elements. Possible applications in the form of lightweight beams or flat supporting structures or stiffening panelling exist in particular in façade, vehicle and ship construction, in the construction of emergency bridges and walkways and in packaging technology.
